  • Some Common Problems and Solutions for Warpage in the Injection Molding Process Warpage in injection molding is a common challenge faced by manufacturers. Warpage refers to the distortion or deformation of a molded plastic part, often caused during its cooling process in the injection molding cycle. This can cause parts to fold, bend, twist, or bow, leading to potential complications in final product assembly. In order to determine what is causing warpage in injection molding you’ll need to know: ⚒️ ⚙️ 👇 Below we discuss common mold warping problems and their solutions: 👉 Problem: Inadequate Injection Pressure or Time ⚙️ Solution: Increase mold injection pressure or hold time. 👉 Problem: Barrel Temperature too Low ⚙️ Solution: Increase barrel temperature. Make sure material melt temperature is homogenous for the entire shot size. 👉 Problem: Mold Temperature Too Low ⚙️ Solution: Increase mold temperature based on the resin supplier’s recommendations and adjust accordingly. In order to allow the process to re-stabilize, operators should allow 10 cycles for every 10 degree change. 👉 Problem: Uneven Mold Temperatures ⚙️ Solution: Check mold surfaces that are in contact with the molten resin. Determine if there is more than a 10 degree F temperature difference using a pyrometer. If the temperature difference is greater than 10 degrees between any 2 points, including between the mold halves, a difference in shrink rates will occur and mold warping will happen. 👉 Problem: Nozzle Temperature too Low ⚙️ Solution: First, the operator should ensure that the nozzle design is not interfering with the flow rate as some nozzles are not designed for the resin being used. If the proper nozzle is being used for the flow and resin, the operator should adjust the nozzle temperature by 10 degrees Fahrenheit until mold warpage resolves. 👉 Problem: Improper Flow Rate ⚙️ Solution: Operators should work with the resin supplier to determine which material will have the stiffest flow rate without causing warpage. 👉 Problem: Inadequate Gate Size ⚙️ Solution: Mold gate size and shape should be optimized based on the resin supplier’s data.   • Parts sticking in molds can significantly disrupt production processes, leading to costly downtime and potential mold damage The parts may be picked by a robot, ejected off the mold to fall onto a conveyor system, or hand-picked by an operator after each cycle. Parts sticking in the mold can cause massive downtime not to mention mold safety alarms if the part remains in the mold for the next cycle. There are ways to fix this issue and we will cover them here under three categories; Machine, Mold, and Material. ⚒️ 💡 👉 1. Machine Parameters: ⚙️ Overpacking: Excessive injection or hold pressures, excessive shot volumes, or extended screw forward times can lead to overpacking, causing parts to stick. Adjustment Strategies: Reducing injection or hold pressures, decreasing shot volumes, or shortening screw forward time can help alleviate this issue. 👉 2. Mold Design and Maintenance: ⚙️ Surface Condition: Scratches or blemishes on cavity surfaces can hinder part release. Draft Angles: Insufficient draft angles can impede part ejection. A minimum draft angle of 0.5 degrees per side is recommended, with larger angles facilitating easier release. Ejection Mechanism: A weak or inadequate ejection mechanism can cause parts to stick. Installing new ejector pins or increasing the number of ejectors per cavity can improve part release. 👉 3. Material Considerations: ⚙️ Insufficient Lubrication: Inadequate lubrication within the resin can lead to sticking. Solutions: Incorporating a mold release agent or adding a small percentage of lubricant to the resin before processing can enhance part release.
