🚧 Simulations Making Mining Safer 🚧 Safety berms are a critical part of haul road design in mining, yet they're often designed with outdated rules of thumb. New research, led by Klaus Thoeni at the University of Newcastle and funded by Stevenson, has revealed crucial insights into how these berms can be improved to stop trucks and help save lives. By simulating over 3,000 collision scenarios with vehicles like Volvo A45G and CAT 773B, the team demonstrated how tailored berm geometries and material choices can handle high-speed impacts under real-world conditions. Real tests helped calibrate these simulations, making the results highly reliable for practical application. Safety berms (also called safety bunds or windrows), widely employed in surface mining and quarry operations, are typically designed based on rules of thumb. Despite having been used by the industry for more than half a century their behaviour is still poorly understood and accidents happen regularly. This paper challenges existing practices through a comprehensive investigation combining full-scale experiments and advanced numerical modelling. Focusing on a Volvo A45G articulated dump truck (ADT) and a CAT 773B rigid dump truck (RDT), collision scenarios under various approach conditions and different safety berm geometries and materials are rigorously examined. A fully loaded mining haul truck can weigh over 600 tons and cause severe damage if travelling out of control. Safety is a challenge regardless if the trucks are self-driving or manually operated. Therefore, safety barriers are constructed along haul roads and dump zones using waste rock from the mine. The question is how these waste rock barriers should be designed to safely stop a truck in different scenarios, e.g., head-on collision or skidding at high speed without control with different types of vehicles, Articulated Haulers with higher speed and better off-road capabilities and standard haul trucks. A/Prof Klaus Thoeni at the University of Newcastle, Australia, led the research funded by Stevenson that investigated this issue using advanced numerical simulation. Corresponding real trials are infeasible for economic, practical and safety reasons but some real trials have been done to calibrate real machines to the digital twins and the rock piles to get the behaviour as close to reality as possible. The haul trucks and the safety berm are modelled using strongly coupled multi-body dynamics (MBD) and spherical discrete elements using a non-smooth dynamics framework implemented in the commercial software package AGX Dynamics. The multibodies are represented using maximal coordinates (i.e. six degrees of freedom and connections/constraints between bodies) with constraint regularisation applied to both kinematic joints and contacts, allowing for the modelling of articulated mechanisms, flexible bodies and contact elasticity in a single framework. Dynamics unfolding on short timescales, in comparison to the time-step, necessitate a non-smooth treatment. The key results consist of relationships between the design parameters of the safety berm, the crash scenario and the critical speed at which a haul truck is safely stopped by the collision. The results provide a basis for new recommendations for the design of safety berms. 🚨 Exciting Announcement! 🚨 I’m thrilled to share our latest research paper, Edge Protection along Haul Roads in Mines and Quarries: A Rigorous Study Based on Full-Scale Testing and Numerical Modelling, published in the prestigious Journal of Rock Mechanics and Geotechnical Engineering. https://lnkd.in/gjJRfsVn Building on my earlier work on waste rock barriers conducted at the University of Newcastle, this study represents a major leap forward in our understanding of edge protection systems in mining and quarrying, especially when articulated dump trucks (#ADT) are involved. The research challenges traditional, rule-of-thumb design approaches for safety berms (a.k.a. #windrows or #bunds) by integrating: 🔹 Rigorous full-scale experimental testing; 🔹 Advanced numerical modelling; and 🔹 Key factors such as truck type, speed, approach angles, berm dimensions, and material properties. For the first time, we also validated our numerical model using real-world data from a recent incident. The results showed that our calibrated model accurately predicted the incident’s dynamics and outcome, offering robust insights for improving design and safety standards. I'm grateful for the funding provided by Stevenson whose commitment to a science-backed approach to quarry safety has been instrumental in bringing this research to fruition. Algoryx is envisioning a path to full autonomy for off-road machines, even in the most complex and unpredictable environments. At the heart of our approach is the belief that a safe and efficient AI-powered control system must operate in two worlds: the real one and a parallel physics-based simulation. The domains of heavy machines and mobile robots are converging. When an excavator is equipped with an AI-based control system, it effectively becomes an autonomous mobile robot. However, existing robotic control technologies aren’t advanced enough to handle unstructured terrain and complex materials. That’s why Algoryx, together with our academic and industry partners, is embarking on the XSCAVE project. In this collaboration, Algoryx will develop a lightweight physics simulation engine to be integrated with neural networks and embedded directly into physical machines, providing real-time feedback during operation. The goal is to create autonomous terrain machines with unprecedented abilities to plan, control, and adapt their actions based on the task at hand and the terrain they’re navigating. In Algoryx's view, a hybrid approach—combining neural network pipelines with physics-derived priors—is the way forward for building autonomous systems that can handle the complex work tasks in construction, forestry, and off-road transportation.
