What are some common causes and solutions for hydraulic cylinder leakage?

The two factors that cause the early demise of hydraulic components are the two that most owners and operators of hydraulic systems neglect the most - heat and dirt. Contamination is the leading cause of hydraulic cylinder failure, and misalignment is second. Excessive oil temperature is third. These factors are “conversational” because they have been killing hydraulic components for more than four decades. The primary cause of the problem is poor design. In many systems the oil stagnates in the lines. The huge amount of contamination that “rides” into hydraulic cylinders aboard chrome rods is also a contributing factor. I was once approached by an OEM to investigate repeat gland seal failure on a new range of tippers. The result was that the design had negated the use of wear strips and as a result the side load damaged the main seal. It is essential to implement a seal design around the entire operating parameters of the cylinder.

Piston leakage happens , When the lip of seal is not properly supported by the seal cavity steel material , I mean each seal lip is associated with a piston to Bore clearence depending on the operating pressure . Example. A tight clearence is needed for cylinders operating at high pressure above 300 bars

I have had multiple cylinder heads leak from either the head o-ring, the wiper seal, or just plain damage to the cylinder head. The seals and o-rings will obviously wear out over time from regular operation, and you will see residual fluid or full blown dripping fluid, requiring an eventual full seal kit replacement. Damage to the cylinder head can occur also during regular operation, but more so if it comes in contact with another object that can damage it, chipping or puncturing the head and causing leaks. This will also be rectified will a cylinder head replacement.

External leakage is also a cause of hydraulic cylinder issues, occurring when fluid escapes from cylinder fittings, hoses, valves, or the reservoir. If I were to name a “single” cause it would be poor initial cylinder selection/design. No. 1 - Determine moving mass (or required F), speed & attitude. No. 2 - Consult experts. Don’t “crowbar” cylinders into unreasonable constraints. Would you design an engine to fit inside a car? Consider the working environment and frequency of operation. Is there space for bellows? If not, make space. That’s what design engineers do. Can’t do this in 750 words. My advice is to find a company or individuals who are able to evaluate your needs from both the cylinder and system perspective. I don’t know anyone who is an expert in both.
