The 5S is part of the Lean method developed by Toyota in Japan. Originally aimed at increasing labor productivity, it was quickly recognized 5S also improved quality management and work safety. Junnikkala's 5S project was launched in Kalajoki and Oulainen units at the beginning of 2023. The change in working methods has led to significant progress. At the Oulu production unit, the 5S method was introduced this autumn. The basic pillars of 5S are: ✅ Sort ✅ Set in order ✅ Shine ✅ Standardize ✅ Sustain The 5S method helps to ensure that only the necessary equipment is present at the workstations. It also helps to solve material storage problems and to study the flow of material through production. Systematization helps to set rules and standards about where equipment is stored. Standardization helps to harmonize working practices according to best practices. I've always admired Japanese culture! Japan's dedication to excellence and efficiency is truly inspiring. Lately, I've been delving into some fundamental concepts that drive Japanese success. Here are a few that caught my attention: 🔹 Kaizen (改善): This philosophy of continuous improvement: it involves every employee in the process of making incremental changes to increase processes, products, and services. 🔹 Just-in-Time (JIT) Production (ジャストインタイム生産): Originating from companies like Toyota, JIT aims to minimize waste and maximize efficiency by producing goods only as needed, reducing inventory costs. 🔹 5S Methodology (5Sの手法): A systematic approach to workplace organization, 5S (Sort, Set in Order, Shine, Standardize, Sustain) boosts efficiency, safety, and productivity. 🔹 Hoshin Kanri (方針管理): Also known as Policy Deployment, this strategic planning methodology aligns organizational goals at all levels, ensuring everyone works towards a common vision. 🔹 Gemba Kaizen (現場改善): At the heart of Gemba Kaizen is the idea of continuous improvement at the workplace level, involving frontline employees in making small changes for greater efficiency and quality. 🔹 Poka-Yoke (ポカヨケ): Meaning "mistake-proofing," Poka-Yoke prevents errors, improving quality by designing processes to eliminate defects. 🔹 Kanban (かんばん): This visual management method optimizes workflow, using cards or boards to track tasks and production stages for smooth and efficient operations. 𝐓𝐡𝐞 𝟓𝐒 𝐌𝐞𝐭𝐡𝐨𝐝𝐨𝐥𝐨𝐠𝐲 . . The Toyota 5S methodology is a system for organizing spaces so work can be performed efficiently, effectively, and safely. It is part of the Toyota Production System (TPS) and lean manufacturing. The 5S stands for five Japanese words that translate to: 1. Seiri (Sort): Remove unnecessary items, people, processes from the workspace. 2. Seiton (Set in order): Organize the remaining items, people, processes in a logical manner. 3. Seiso (Shine): Clean the workspace and equipment regularly. 4. Seiketsu (Standardize): Establish standards for cleanliness and organization. 5. Shitsuke (Sustain): Maintain and review standards to ensure continuous improvement. The goal of 5S is to improve efficiency, safety, and productivity by maintaining an orderly and clean work environment. I have just completed training on the 5S methodology, conducted by Toyota and the United Nations Association of Pakistan and I've learned the importance of each step: Sort, Set in order, Shine, Standardize, and Sustain. The Power of Jishuken in the Toyota Way: A Journey of Continuous Improvement In the Toyota Way, Continuous Improvement, or "Kaizen," is advanced through a crucial practice known as "Jishuken". Jishuken, utilized by Toyota Industries Corporation (TICO), is designed to elevate the skills of Team Leaders and Managers in the Toyota Production System (TPS), fostering a culture of problem-solving and ongoing development. Between 2006 and 2010, I had the privilege of participating in Jishuken training, starting with my TPS Kaizen Trainee assignment at Toyota Logistics & Forklifts (Toyota L&F) in Takahama, Japan. I was also deeply involved in 12 Toyota Material Handling Manufacturing North American (TMHMNA) Jishuken events and served as a core member of Mr. Susumu "Sonny" Toyoda’s activities in North America. So, what is Jishuken? "Jishuken" translates to "self-study," reflecting a voluntary commitment to Kaizen and personal growth. Originating from "Toyota Production System Jishu Kenkyuu Kai," it emphasizes self-directed learning and active participation in improvement activities. For instance, during my first "Genchi Genbutsu" (go-and-see) visit to Toyota L&F, I wore an armband signifying my voluntary involvement. Jishuken embodies self-motivation and ownership, with "Jishu" focusing on study and skill development. As a Japanese sensei once shared with me: "I will take ownership to enhance knowledge and skill of TPS." Introduced in 1977 by Taiichi Ohno’s Operation Management Consulting Division (OMCD), Jishuken aimed to drive improvements in Quality, Cost, and Delivery (QCD) among Toyota’s key suppliers. My initial Jishuken event involved streamlining work at Takahama, underscoring the importance of relentless vigilance in improvement. In North America, Jishuken has evolved under Mr. Susumu "Sonny" Toyoda’s TMHMNA Jishuken Working Group. Jishuken continues to be a powerful tool for driving innovation and excellence. In the clothing manufacturing industry, applying Ohno's principles can dramatically enhance quality and efficiency: Kanban: ↳Implementing a system where any worker can signal issues, such as needle damage, ensures that problems are addressed immediately, reducing waste and improving quality. Gemba: ↳Encouraging managers to visit the production floor regularly to understand the challenges faced by workers, ensures continuous improvement. Jidoka: ↳Using automated systems that stop production when a defect is detected allows for quick correction, maintaining high-quality standards without compromising productivity. For instance, consider the assembly line where cars are manufactured. - Gembutsu (現物): Define the gembutsu (physical evidence) to study, such as defective parts or equipment. Do: Hands-on observation. - Gemba: Visit the assembly line, observe bottlenecks, and collect cycle time data. - Gembutsu: Inspect defective parts closely to identify root causes. Check: Understanding the current situation. - Genjitsu (現実): Define the genjitsu (reality) to assess, like production cycle time or defect rate. **Embracing Continuous Improvement with Kaizen** I'm excited to share how we're implementing the Kaizen philosophy in our organization to drive continuous improvement and foster a culture of excellence. Kaizen, a Japanese term meaning "change for the better," focuses on making small, incremental changes that lead to significant improvements over time. By involving everyone from top management to front-line employees, we're able to identify and eliminate waste, enhance productivity, and boost overall efficiency. Here are some key principles of Kaizen that we're applying: 1. **Management Commitment**: Ensuring that leaders at all levels are dedicated to the Kaizen process. 2. **Employee Involvement**: Encouraging all employees to actively participate and contribute ideas. 3. **Continuous Learning**: Promoting a mindset of ongoing improvement in all aspects of work and life. 4. **Standardization**: Implementing best practices and standardizing processes to maintain improvements. Kaizen emerged as a concept in Japan following World War II. The Japanese word 改 (“kai”) means “change” and 善 (“zen”) means “good”. The philosophy was designed by Masaaki Imai. The Toyota production system is renowned for its Kaizen philosophy. In this approach, frontline workers are encouraged to halt their production line upon encountering a deviation by pulling an andon cord. They are then expected to collaborate with their supervisor to suggest and implement improvements aimed at resolving this deviation. By embracing Kaizen, we're not only improving our processes but also creating a more engaged and motivated workforce.
