*** McLaren Automotive Ltd and Divergent join forces *** Supercar company McLaren Automotive has forged a collaboration with Divergent Technologies to develop advanced suspension hardware. The partnership is for the new McLaren W1, the latest addition to McLaren’s supercar lineage. It utilises Divergent's additive manufacturing technology to create components that enhance the vehicle's performance and driver engagement. McLaren noted that Divergent's additive manufacturing technology has been instrumental in the development of its ‘sophisticated’ suspension systems.   The technology is said to ensure optimal durability and stiffness in key components such as the front upper wishbone, aero form lower wishbone, and front upright.   McLaren, known for its lightweight supercars, was launched in 2010 and now forms the largest part of the McLaren Group.  McLaren Automotive Ltd CEO Michael Leiters said: “We are thrilled to have partnered with Divergent, a company that shares McLaren’s dedication to innovation in manufacturing and engineering.  Divergent founder, chairman and CEO Kevin Czinger said: “We are proud to partner with McLaren on their newest engineering marvel, the W1. The suspension hardware designed and manufactured by Divergent has enabled the McLaren team to push the boundaries of what is possible in this digital manufacturing age of supercar production.” In August, McLaren disclosed that it has chosen Atlas Copco as its official smart tooling supplier.  The alliance with Atlas Copco has allowed McLaren to optimize its manufacturing and engineering processes, working closely with product specialists to refine its operations. For many manufacturing companies, sheet metal stamping is still the pre-dominant method for body building. There will be many fan boys of the brand that starts with T, who will cry "old fashioned!" but the reality is that only mega volumes can support the die casting method, due to the initial invest cost, that may replace some of the sheet metal sub-assemblies. Which OEMs Are Likely to Switch to Castings? Tesla: Tesla is leading the way with their "Giga Press" technology, which allows them to create large, single-piece castings for vehicle bodies. This method significantly reduces the number of parts required and simplifies assembly. Tesla's Model Y already uses this technology, and it's likely that future models will continue to incorporate more castings as the company scales its production. Volkswagen Group: Volkswagen has been exploring large-scale castings, particularly for its electric vehicles (EVs) under the MEB platform. As the company ramps up production of EVs, including the ID.4 and other models, they are likely to integrate more casting techniques to streamline production and reduce costs. General Motors: GM is another major OEM that has shown interest in adopting large castings, especially as it transitions more of its lineup to electric vehicles. The company’s Ultium platform, which will underpin a range of future EVs, could benefit from casting technology as they scale production. Ford: Ford is investing heavily in EVs and has hinted at exploring advanced manufacturing techniques, including large castings. The upcoming EV models, particularly under the "Ford+ Plan," may feature more integrated casting solutions as Ford seeks to improve manufacturing efficiency. Why Aren't All OEMs Switching Immediately? Investment Costs: The initial cost of setting up die-casting equipment is enormous. This makes it viable only for manufacturers with high production volumes or those willing to make a significant upfront investment in anticipation of future growth. Production Volumes: For OEMs with lower volumes, traditional sheet metal stamping remains more cost-effective. The economies of scale required for die casting only make sense when producing at the volumes Tesla or Volkswagen are aiming for with their EVs. Supply Chain Adaptation: Switching to castings requires significant changes to the supply chain, including new suppliers, retraining of staff, and potential retooling of assembly lines. This is not something that can be done overnight. Future Outlook As the demand for EVs grows and manufacturers continue to scale up production, we can expect more OEMs to adopt large-scale castings, particularly for components that benefit from weight reduction and structural integration. However, the transition will likely be gradual, with a mix of traditional and new manufacturing techniques coexisting in the near term.

Alongside the big auto brands there are numerous after sales parts makers, customisation shops and small racing teams in junior and feeder series, all of whom access #3dprinting services and materials either directly in parts or through 3d printed tooling use in their supply chains. The big brands are looking down the line at in-life repairability and end-of-life vehicle recyclability as well as the construction phase, so robust materials are definitely in their scope as are circular materials flows. Parts inventory control and traceable qa/qc are in there too, but always have been so it’s more of a tweak to include 3DP in those areas than a full-on disruption. How do we know this ?
