"Integrated Smart Manufacturing is a journey and not a project" Implementation of Integrated Smart Manufacturing Solution in Manufacturing can be very interesting if people take it as a journey and not a project. It is a simple combination of smartness of communication, logic and data exchange between five elements and evolves over a period of time: · Machine: Self-aware and System-aware. · Communication: Wired and Wireless for reliable data handling · Database; Managing data at different speed and size for time deterministic response · Core Application: Inter-connection and inter-operability of different functions · Analytics: Using data analytics for continuous improvement After spending more than 30 years in the manufacturing industry with major part of time in implementing and managing large MES/MOM Systems, I would like to share some of my experiences and observations. I will cover the subject in two to three articles starting with a bit of history and background. Digitalization in Manufacturing has evolved in the last 25 years. The early solutions were based on VAX/VMS and UNIX and file system data handling with simple data driven UI. Manufacturing Industry started using some form of MES Systems in early 90’s. There were two types of solutions Monolithic (One size fit all solution) and Custom (made for specific industry segment). Some of the custom solution evolved into a complete MES. Most of the MES Systems evolved in a specific industry and then they were generalized to work for other industries. Windows NT Platform was introduced in 1993 and over the next decade became a popular Operating System for MES Applications. In his book “Business at the Speed of Thought” Bill Gates refers to implementation of MES System based on GE Cimplicity at Saturn Plant in US. For managing high-speed real-time data people used file system databases till Microsoft introduced SQL 2000 which was more aligned to the manufacturing requirements. People started using RDBMS Data along with Real Time data from Automation and SCADA for decision making and routing control. Many different MES System evolved from custom implementations in different industry during 2000-2010. Many of these were from small companies. 2010-20 saw consolidation of many of these small companies into larger Automation and IT companies. This was followed with platform integration by these large companies as it became difficult to manage multiple platforms through acquisitions. The process continues till date. There are very few independent MES Vendors with large installed base at present. In the next article, I will share some of reasons of success and failure in implementation of IT based solution for Smart Manufacturing. 𝗖𝗼𝗺𝗺𝗼𝗻 𝗣𝗮𝗶𝗻 𝗣𝗼𝗶𝗻𝘁𝘀 𝗶𝗻 𝗠𝗮𝗻𝘂𝗳𝗮𝗰𝘁𝘂𝗿𝗶𝗻𝗴 ▪ Operators are usually burdened with time-consuming manual data entry that is prone to errors and delays. ▪ Without real-time data, identifying and mitigating production bottlenecks becomes a challenge. ▪ The absence of real-time synchronization between production schedules and #ERP systems creates operational inefficiencies. ▪ Traditional workflow management, typically manually outlined, fails to adapt to real-time operational changes. ▪ For regulated industries, the inability to track materials and production stages accurately could result in compliance risks. 𝗧𝗵𝗲 𝗥𝗶𝗴𝗵𝘁 𝗠𝗘𝗦 𝗦𝘁𝗿𝗮𝘁𝗲𝗴𝘆 The foundation of any successful MES implementation lies in understanding business needs and ensuring alignment across the organization, including key stakeholders across operations, quality control, and management. Before jumping into implementation: 𝟭. Clearly define the goals of the MES project and how it will impact each department. 𝟮. Conduct a people, process, and technology assessment to identify potential gaps in readiness. Ensuring that employees are prepared to handle new technologies is as critical as choosing the right technology stack. 𝟯. Assess the existing technology stack and operational readiness. A comprehensive platform with a common user interface, dashboards, reporting tools, and data architecture is preferable to a series of standalone solutions. 𝗦𝗰𝗮𝗹𝗶𝗻𝗴 𝗮𝗻 𝗠𝗘𝗦 𝗳𝗼𝗿 𝗟𝗼𝗻𝗴-𝗧𝗲𝗿𝗺 𝗦𝘂𝗰𝗰𝗲𝘀𝘀 A full-scale MES implementation can be overwhelming for smaller operations; therefore, an agile implementation plan is critical. Instead of implementing a one-size-fits-all MES solution, manufacturers can start with key use cases that yield the highest ROI, such as #OEE tracking or downtime monitoring. As we know, MES plays a crucial role in bridging the gap between enterprise systems and shop floor operations. Yet, when it comes to data integration, companies often hit roadblocks. Here are a few reasons why: 1️⃣ **Diverse Systems**: Manufacturers utilize a variety of systems—ERP, SCADA, PLCs, and more.
