What are the most effective lean manufacturing tools for streamlining your production process?

Maybe from a biased point of view (value creation is what is measured as impact in the field I mostly find myself), I would say Value Stream Mapping. The benefit in my opinion is that it is an inclusive tool that can be done as a team, every team member contributes to selecting and removing "less valuable" activities that would not positively influence the goal of the organization.

Lean is about taking out waste in the processes. As lean leader in a 6700 employees organization, my team and me were able to reduce 1700 FTE, while saving 44 Mio Eur per year.

In my opinion, Value stream mapping & risk assessments with mitigation, backed by effective TPM & 5S systems are triggers for an effective lean manufacturing. Simplified monitoring systems /auditing to assess effectiveness on regular basis and finding opportunities for further refinement is must to align continual improvements.

It is the base of each and every improvement initiative. Without 5S, not a single initiative can be kicked off. Like we worship Lord Ganesha before we start any spiritual activity, any activity at any workplace begins with 5S.

It is extensively utilized in many sectors, including as project management, software development, manufacturing, and healthcare.

Imagine you have a big project with lots of steps. A Kanban board is like a big board divided into sections, each representing a step in your project. You use cards to represent tasks, moving them from section to section as they progress. For example, if you're planning a party, you might have sections like "To Do," "In Progress," and "Done." Each task, like "Buy decorations" or "Send invitations," is written on a card. As you complete each task, you move its card across the board. This helps you see what's being worked on, what's done, and what's coming up. It also helps you spot if something is taking too long (a bottleneck) so you can fix it.

As usual, the kanban system burn as lean manufacturing technique, but trough experience; It can also be used to manage services and even, the customer journey through the ecosystem. Having a real-time vision of the performance of the operation of the services, being especially valuable the visibility it gives us, of the services that can often be difficult to have a complete and clear vision

Visual representation of Information, material flow, process, resources, and cost in the system from Supplier to Customer. By mapping VSM understand current state of complete supply chain and identify waste in the system. Once identify where and which should be improved in the system to add value. lots of lean tools available to use.

Record a video of the proccess watching with all team members allow to identify and measure all task and subtask that add value, dont add value but are needed, (to be minimice), and the useless actions (must be removed). Then list by needed and useless, prioritysing by the amount of money that the company pay and make a group for each action and follow then till.

Value stream mapping. A graphical method for showing where value is added, or not added, and the general flow of product through the manufacturing process.

In my experience, Value Stream Mapping uncovers process inefficiencies effectively. For instance, at my current role as a Process Engineer, we reduce lead times significantly using VSM. I agree, but accurate data input and thorough analysis are crucial for its effectiveness.

The goal of a kaizen event is to make improvements to a particular area or process within a business. In the manufacturing sector, this involves a kaizen facilitator meeting with operators and supervisors, usually over a few days. With a Kaizen Event, the effort is concentrated on the 3-5 day period in a very collaborative setting. This teaches collaboration amongst departments where there might not be previously.

Kaizen and TPM are the most effective tools to increase productivity and also to reduce all kinds of wastes. My own experience shows that Kaizens done with proper data and cross functional team, have given immense increase in output and reduction in downtimeandvevwn has resolved chronic issues!

The TPM may be achieved..by Preventive maintenance which performs thorough smartness of equipment like daily , Monthly and yearly check list and should maintain the individual equipment History

In my experience all of those tools are needed as they are part of the integrated system: ie 5’S, Total Productive Maintenance, Kan Ban system for proper material availability and flows, Poka Yokes, Kaizens, Value Stream Mapping, etc. Two more very important things are a proper up-skilling programme and the online tracking of the daily losses for proper action planning and focus.
